A Harley-Davidson top end rebuild addresses everything above the engine cases — cylinders, pistons, rings, cylinder heads, valve train, and all related gaskets and seals. It's the correct response to oil consumption, loss of compression, overheating, head gasket failure, or scored cylinder walls. Done right, a top end rebuild restores your Harley's engine to like-new performance and can add 100,000+ km of additional service life.

What's Included

  • Engine disassembly to the cylinder base — exhaust, intake, rocker boxes, pushrods, cylinders
  • Cylinder measurement and inspection (bore, taper, out-of-round)
  • Cylinder honing or boring to accommodate new pistons (if required)
  • Cylinder head inspection — valve seats, guides, and springs measured and assessed
  • Head resurfacing if deck is warped or pitted
  • New piston and ring set installed to spec overbore
  • Valve stem seal replacement
  • Complete gasket set — head, base, rocker box, and pushrod tube seals
  • Reassembly with correct torque sequences
  • Break-in oil fill and idle-to-temperature verification

Signs a Top End Rebuild Is Needed

  • Blue-grey smoke on startup or deceleration (valve stem seals or rings)
  • Significant oil consumption between changes
  • Low or uneven compression readings on a cylinder
  • Oil weeping from head or base gaskets
  • Engine running rough or missing on one cylinder

Engine-Specific Notes

Evolution (1984–1999): Iron-lined aluminum cylinders. Boring is common at rebuild time. Rocker box gaskets are replaced as a matter of course.

Twin Cam (1999–2017): We always recommend addressing cam chain tensioners at the same time — the engine is substantially disassembled anyway. Combining saves significant labor cost.

Milwaukee-Eight (2017–present): Tighter tolerances than earlier engines. Head work requires precision equipment and careful measurement.

All top end work comes with a post-rebuild inspection after the first 1,000 km to check for sealing and confirm oil consumption is resolved.
